3D printed enclosures and housings

A printed enclosure is the fastest route from a working circuit to something that can be put in front of a customer, and for production runs under a few hundred it stays cheaper than a mould. The design constraints are different from moulding: walls can be any thickness, undercuts are free, and there is no draft angle to allow for. What has to be designed deliberately is heat, since a sealed printed box holds warmth better than a moulded one, and fastening, since printed threads behave differently.

What actually decides the job

Threads: use inserts, not printed threads

A heat-set brass insert takes seconds to fit and gives a machine thread that survives repeated opening. Printed threads in a soft filament strip on the third assembly.

Heat is the constraint people forget

If the electronics inside dissipate more than a few watts, the enclosure needs vents or a material that tolerates the temperature. PLA in a sealed box near a regulator will soften.

Outdoors means ASA, indoors means PETG

UV degrades ABS and PLA. If the box lives outside, ASA is the material and the price difference is small.

Split large boxes at a designed joint

A large flat panel in ABS or ASA will bow as it cools. Splitting the enclosure at a joint that was going to exist anyway costs nothing and removes the problem.
